Hi, a couple of questions:
Does anyone have the dimensions for the o-ring (see picture).
Has anyone gone through with making replacement seals for the plunger?
And is that screw really M4,5 x12???

O ring comes in the kit. Newer plungers are shorter, so adjust the cables accordingly. Haven't tried to make new seals, and turning them over never worked for me. Just order new kits. Never measured the screws, just reused the old ones.
 
Cam Dellortoman bought some material for making plunger seals. At the time I recall him saying he felt like he had enough to supply the entire world, and would for the cost of postage. Although I understand he’s a bit busy at the moment, it is definitely possible to make seals using fuel resistant rubber and an hole punch.
M4.5 is right, about 14mm long I think.
Buying the kit is probably a lot less trouble…
 
I replaced the plungers on my Corsa - it had been suggested that you can replace the plunger ends by turning them around - so for interest I tried to get one out - couldn’t manage it without damaging it - Ducatipaddy has the lot if you can’t get them from anyone else
 
I think you'll find that the screw is a 2BA (British Association) 4.7mm outside diameter. Same pitch as M5 screw.
Alternatively you could tap the hole out to M5 and use M5 screws,
 
Trying to turn around the plunger seal only resulted in rubber crumbs. I agree that three plunger kits are not overly expensive, but the Viton and 10 O-rings have set me back €5 including shipping. So I'll try my luck. The screw really is 4,5mm, so I'm not sure about the BA thread. I don't have a screw loose, but I would have liked to switch to a torx or hex head.
 
Yes, the dimension of that screw is really weird. Not even Stockholms biggest screw deposit could find a full match but an M4 screw worked for me. The whole is bottomless throughout so you can choose a suitable length .
 
Retap the choke securing cap fastener ( body internal thread ) to next fit metric, cannot recall the exact size M4 or M5 the counter sunk appears usual 60 degree, solved the screw issue for good here over the last 20 years, should that help.

As for the oring ( if kit is not available ), careful application of RTV automotive silicone in the groove ( no musical content here... boom boom ) makes a semi permanent cure while Orings are sourced... usually never as how often do you pull the plungers from the body... oh i just recalled, as having a lathe here i remachine the groove to a standard Oring size...think i used a parting tool or ground up some tool steel to correct size...solved all the plunger flange issues in one go...forgot i was once a bit clever, not so much now...j

This thread certainly isn't a first choice, but the guys at Dellorto must have had a reason for it, possibly space limitations during manufacture. Much the same for the o-ring, also a generic size, just quite rare.

Can't really understand the passion for fitting Allen screws all over the carbs, I come across this very often. With the typical Phillips head screws in cheese quality on jap carbs, it may be a no-brainer. The stock scews on Dellortos work just fine.

This thread certainly isn't a first choice, but the guys at Dellorto must have had a reason for it, possibly space limitations during manufacture. Much the same for the o-ring, also a generic size, just quite rare.

I have found Stainless screws fitted to carbs, by previous mechanics, have a very poor thread form on the smaller sizes and don’t work well with carburettor alloy. Also had a lot of Dellorto fuel banjos that are not flat or have a sharp face that need stoning down.
 
Not sure my reply/post was all that clear, by re-tapping to M5, standard pitch at 0,8m/m and using bright zinc countersunk head fastener suitable length ( used a lot in electronics trade ) was much quicker than procuring suitable fasteners and ditto Oring in Australia. There were specialty fastener supply houses that i could have used in the day. Would not use black passivated screws ( usually high tensile ) for the mod. Not a fan of plated HT fasteners either just quickly, given what i know about electroplating, though is found in the engineering trades.

*** Assume that the M4.5 by 0,75 is drilled at M4.5 minus the 0,75m/m pitch equals 3,75m/m for standard metric major minor thread form. The M5 option will drill at 4.2m/m Allowing a reasonable new effective M5 thread form, not perfect though will work for moderate torque, and perhaps at least 2D+ thread engagement.

Have box kits of Orings here, in the hundreds of individual Orings, re-machine of the groove was done with correct groove form as per Oring manufacturer engineering data on depth and width, as i recall that groove to Oring form on Dellorto is outside these guidelines for groove and Oring reduction of compression set failure ( common on many instances of "failed Oring" finger pointing ), there may well be reason for this at Dellorto, know if your careless the thin Oring traps ( despite chamfer on carb body ) and is damaged at installtion time on the fitted to engine carbies. j

Yes, I realize that. Impossible to find on the Internet though. I would have preferred an Allen head becaus then one of thouse round head allen drivers that can be angled a bit would work on the center carb. I do have a 300mm screwdriver to do it but don't like having a special tool for just one stupid tiny bolt. Just my personal weirdness.
